Aluminium is becoming more frequently used across industries due to its beneficial properties, generally within an alloyed form. This paper outlines the entire production process of aluminium from ore to the finished metallic alloy product. In addition, the article looks at the current state of the art technologies used in each discrete process step. Particular interest is directed towards casting technologies and secondary recycling as the relative proportion of recycled aluminium is increasing dramatically and aluminium is much more energy efficient to recycle than to produce through primary methods. Future developments within the industries are discussed, in particular inert anode technology. Aluminium production is responsible for a large environmental impact and the gaseous emissions and solid residue by-products are discussed. In addition to the environmental impact, the industry is highly energy intensive and releases a large proportion of energy to atmosphere in the form of waste heat. One method of reducing energy consumption and decreasing the environmental impact of emissions is by installing waste heat recovery technology. Applied methods to reduce energy consumption are examined, with a latter focus on potential applications within the industry for waste heat recovery technologies.

Towards a high strength aluminium alloy development methodology for selective laser melting

Despite the growth of composites and other lightweight materials, aluminium alloys remain an attractive choice of the aerospace industry due to their mature manufacturing processes, good resistance to fatigue crack growth and superior damage tolerance. In the aerospace industry, the drilling process is the most challenging among all the other machining process as millions of holes are required for producing riveted and bolted joints in the assembly operation of the aircraft's structures. The major challenges which arise from the drilling of these alloys are characterized by the poor hole quality which might initiate cracks within the airframe structure and reduces their reliability. This results in the rejection of parts at the assembly stage which directly impacts the manufacturing cost. Hence, appropriate selection of tool geometry, tool material and coatings, optimal cutting speed and feed rate, as well as drilling machines, is required to meet the requirement of machined parts. This motivates both academia and industries to further research on the application of drilling operations in the aircraft industry. This review aims to document details on drilling forces, drilling parameters, drill tool geometry, drill materials and coatings, chips formation, analysis of tool wear and hole metrics such as the hole size and circularity error, surface roughness, and burrs formation during the drilling of different aluminium alloys used in the aerospace industry. The focus will be mainly on Al2024 and Al7075 alloys since they are most commonly used and reported in the open literature.

A review: drilling performance and hole quality of aluminium alloys for aerospace applications

Due to their excellent heat resistance, superalloys are used predominantly in the manufacturing of engine parts and accessories for aircraft and aerospace equipment. The Monte Carlo simulation (MCNP-5) code was performed to estimate the mean track length of the incident photons inside six different alloys. Then, based on the simulated track length, other important γ-ray shielding parameters were calculated. In this study, the highest mass attenuation coefficient was obtained for alloys encoded MAR-302 and MAR-247 and varied in the range 0.035–72.94 and 0.035–71.98 cm2·g−1, respectively. The lowest mass attenuation coefficient was found for alloys coded Inconel-718 and Nimocast-75 with a range of 0.033–59.25 and 0.32–59.30 cm2·g−1, respectively. Use was made of a recently developed online program Phy-X/PD to calculate the effective atomic number, equivalent atomic number, and the buildup factors for the alloys of interest. The effective removal cross-section for the fast neutron was also calculated for the studied alloys: the highest value was found for the alloys coded with Inconel-718 (∑R = 0.01945 cm2·g−1) and Nimocast-75 (∑R = 0.01940 cm2·g−1), and the lowest value was obtained for alloy coded MAR-302 (∑R = 0.01841 cm2·g−1). Calculated data indicate that MAR-302 and MAR-247 are superior candidates for shielding of gamma-rays, while Inconel-718 and Nimocast-75 MAR-302 are suitable for the shielding of fast neutrons.
