Computational modelling of impact damage in brittle materials

Electrical discharge machining (EDM) is a well-established machining option for manufacturing geometrically complex or hard material parts that are extremely difficult-to-machine by conventional machining processes. The non-contact machining technique has been continuously evolving from a mere tool and die making process to a micro-scale application machining alternative attracting a significant amount of research interests. In recent years, EDM researchers have explored a number of ways to improve the sparking efficiency including some unique experimental concepts that depart from the EDM traditional sparking phenomenon. Despite a range of different approaches, this new research shares the same objectives of achieving more efficient metal removal coupled with a reduction in tool wear and improved surface quality. This paper reviews the research work carried out from the inception to the development of die-sinking EDM within the past decade. It reports on the EDM research relating to improving performance measures, optimising the process variables, monitoring and control the sparking process, simplifying the electrode design and manufacture. A range of EDM applications are highlighted together with the development of hybrid machining processes. The final part of the paper discusses these developments and outlines the trends for future EDM research.

An account is given of the development of the idea of a yield stress for solids, soft solids and structured liquids from the beginning of this century to the present time. Originally, it was accepted that the yield stress of a solid was essentially the point at which, when the applied stress was increased, the deforming solid first began to show liquid-like behaviour, i.e. continual deformation. In the same way, the yield stress of a structured liquid was originally seen as the point at which, when decreasing the applied stress, solid-like behaviour was first noticed, i.e. no continual deformation. However as time went on, and experimental capabilities increased, it became clear, first for solids and lately for soft solids and structured liquids, that although there is usually a small range of stress over which the mechanical properties change dramatically (an apparent yield stress), these materials nevertheless show slow but continual steady deformation when stressed for a long time below this level, having shown an initial linear elastic response to the applied stress. At the lowest stresses, this creep behaviour for solids, soft solids and structured liquids can be described by a Newtonian-plateau viscosity. As the stress is increased the flow behaviour usually changes into a power-law dependence of steady-state shear rate on shear stress. For structured liquids and soft solids, this behaviour generally gives way to Newtonian behaviour at the highest stresses. The yield stress—a review or ‘παντα ρει’—everything flows?

Many manufacturing situations involve a finite thickness plate or layer of material which is pressed against a much thicker foundation of the same or different material. One key example is a blank holder (plate) pressed against a die (foundation) in a sheet metal forming operation. In designing such a plate/foundation system the design objective often involves the contact stress distribution between the plate and foundation and the design variables are typically the thickness and modulus of the plate, the stiffness of the foundation and the applied pressure distribution on the noncontacting side of the plate. In general the problem relating the variables to the contact pressure distribution is three-dimensional and requires a complex finite element or boundary element solution. However, if the applied pressure distribution consists of sufficiently localized patches, which is often the case in applications, then an approximate 3D solution can be constructed by superposition. Specifically, the paper provides a convenient calculation procedure for the contact pressure due to a single circular patch of applied pressure on an infinite, isotropic, elastic layer which rests on a Winkler foundation. The procedure is validated by using known analytical solutions and the finite element method (FEM). Next a sensitivity study is presented for ascertaining the validity of the solution's use in constructing solutions to practical problems involving multiple patches of loading. This is accomplished through a parametric study of the effects of loading radius, layer thickness, layer elastic properties, foundation stiffness and the form of the applied pressure distribution on the magnitude and extent of the contact pressure distribution. Finally, a procedure for determining an appropriate Winkler stiffness parameter for a foundation is presented.

A Useful Solution for Estimating Contact Pressure Between a Plate and Foundation

Sheet Forming of Aluminum Alloys

Servo presses are recently introduced metal forming machinery and they are in many ways, a hybrid of mechanical and hydraulic presses. They are designed to combine the strengths of conventional mechanical and hydraulic presses, and at the same time to minimize their constraints. The advantages of servo presses in metal forming technology are discussed briefly. Advantages they offer in warm forming are discussed more in detail and demonstrated experimentally. By using the flexibility that the servo press offers, the effect of contact pressure on temperature change and surface roughness of aluminum and magnesium sheet is experimentally investigated. Non-isothermal warm forming is introduced and studied experimentally. Combined advantages of the non-isothermal approach and the servo motor controlled press are demonstrated by introducing a variable forming speed concept. As a result, 60% savings in cup drawing time is achieved experimentally. Measured temperature curves were used in FEA to determine heat transfer coefficients. Effect of the determined heat transfer coefficients on deep drawing was analyzed using FEA and good agreement were obtained between FEA predictions and experimental measurements.Copyright © 2010 by ASME

Advantages of servo presses in metal forming with a focus on warm forming of sheets

Tailored cold and hot formed solutions are the key to the lightweight construction of the future vehicles. Only tailored solutions allow the combination of soft and hard zones for the best possible crash performance and minimum weight. The safety cage of future vehicles may completely be designed with hot formed components. In order to achieve the desired properties of the component, a heat treatment operation is necessary, and it comprises a significant part of the hot forming process. This poses additional challenges to the automotive industry as the heat treatment process is a function of many parameters and depends strongly on the forming process. In addition, only perfectly heat-treated parts will fulfill specifications.

Virtual Prototyping of Lightweight Designs Made with Cold and Hot Formed Tailored Solutions

Springback affects the dimensional accuracy and final shape of stamped parts. Accurate prediction of springback is necessary to design dies that produce the desired part geometry and tolerances. Springback occurs after stamping and ejection of the part because the state of the stresses and strains in the deformed material has changed. To accurately predict springback through finite element analysis, the material model should be well defined for accurate simulation and prediction of stresses and strains after unloading. Despite the development of several advanced material models that comprehensively describe the Bauschinger effect, transient behavior, permanent softening of the blank material, and unloading elastic modulus degradation, the prediction of springback is still not satisfactory for production parts. Dies are often recut several times, after the first tryouts, to compensate for springback and achieve the required part geometry. In this study, the effect of Young’s modulus (E-modulus) on springback is investigated. Current challenges in determination of E-modulus through tensile test are discussed and a practical method is proposed which has the potential to improve springback prediction after the first die tryout. In this method, the unloading elastic modulus is adjusted by measuring the springback of the part produced during the first tryout and comparing it with finite element (FE) simulation results. The unloading elastic modulus obtained from this method is called the “apparent E-modulus”. This method is applied to three bending cases: a wipe bending, a U-drawing, and a 3-D crash forming of an actual production part. Results show that the springback can be predicted fairly accurate using the apparent E-modulus and a simple isotropic hardening model.
