Modelling and multi objective optimization of WEDM of commercially Monel super alloy using evolutionary algorithms

Abstract: In this research work, development of a multi response optimization technique has been undertaken, using traditional desirability analysis and non-traditional particle swarm optimization techniques (for different customer's priorities) in wire electrical discharge machining (WEDM). Monel 400 has been selected as work material for experimentation. The effect of key process parameters such as pulse on time (TON), pulse off time (TOFF), peak current (IP), wire feed (WF) were on material removal rate (MRR) and surface roughness(SR) in WEDM operation were investigated. Further, the responses such as MRR and SR were modelled empirically through regression analysis. The developed models can be used by the machinists to predict the MRR and SR over a wide range of input parameters. The optimization of multiple responses has been done for satisfying the priorities of multiple users by using Taguchi-desirability function method and particle swarm optimization technique. The analysis of variance (ANOVA) is also applied to investigate the effect of influential parameters. Finally, the confirmation experiments were conducted for the optimal set of machining parameters, and the betterment has been proved.

Abstract: Wire electrical discharge machining (WEDM) technology is extensively used in the field of medical, mould making, aerospace and automobile industries. Improper electrical parameters settings can affect the processing efficiency and surface roughness due to arcing phenomenon that lead by discharge point of focus. Objective of the paper is to uncover the influence of three different machine rates which are 2 mm/min, 4 mm/min and 6 mm/min with constant current (6A) with WEDM of Titanium Ti-6Al-4 V. The effects of different process parameters on the kerf width, material removal rate, surface roughness and surface topography are also discussed. The best combination of machining parameter viz. machine feed rate (4 mm/min), wire speed (8 m/min), wire tension (1.4 kg) and voltage (60 V) were identified. The paper highlights the importance of process parameters and different machining conditions on kerf width, MRR, surface roughness (Ra) and surface topography.

Abstract: In recent years, micro-wire electric discharge machining (micro-WEDM) has become one of the most popular micromachining processes used for creating complex microfeatures on electrically conductive materials. However, it suffers from few limitations such as low machining efficiency and poor surface finish. To overcome these limitations, an attempt has been made to model the performance of micro-WEDM process. The effect of various process parameters such as gap voltage, capacitance, feed rate, and wire tension on the performance characteristics of micro-WEDM is studied on titanium alloy (Ti-6AL-4V). Analysis of variance (ANOVA) is performed to identify the significant factors. From the study, it is revealed that capacitance is the predominant factor that influences the machining characteristics. In order to correlate relationship between process parameters and responses, a fuzzy logic model has been employed to predict the process characteristics based on experimental observations. Traditional fuzzy logic system is unable to directly handle uncertainties and its simple information processing method will lead to low accuracy and poor dynamic quality of the system. The feasible way for solving this is to use particle swarm optimization (PSO) algorithm to enhance the performance of micro-WEDM process. Experimental results confirm the feasibility of proposed fuzzy logic strategy and the developed particle swarm optimization (PSO) algorithm. The adequacy of the model is tested and validates the results by conducting the experiments with optimum parameter settings.

Abstract: This paper describes the development of multi response optimization technique using utility method to predict and select the optimal setting of machining parameters in wire electro-discharge machining (WEDM) process. The experimental studies in WEDM process were conducted under varying experimental conditions of process parameters, such as pulse on time(T on), pulse off time(T off), peak current (IP), wire feed (WF), wire tension (WT) and servo voltage (SV) using pure titanium as work material. Experiments were planned using Taguchi’s L27 orthogonal array. Multi response optimization was performed for both cutting speed (CS) and surface roughness (SR) using utility concept to find out the optimal process parameter setting. The level of significance of the machining parameters for their effect on the CS and SR was determined by using analysis of variance (ANOVA). Finally, confirmation experiment was performed to validate the effectiveness of the proposed optimal condition.

Abstract: In this paper, an attempt has been made to study the effect of aluminium powder mixed in the dielectric fluid of Electric Discharge Machining on the machining characteristics of Hastelloy. Concentrations of aluminium powder and grain size of powder are taken as process input parameters. Material removal rate, tool wear rate, %age Wear Rate, surface roughness are taken as output parameters to measure process performance. The experimental investigations are carried out using copper electrode. Nine experiments are performed on Hastelloy using Electronica make smart ZNC EDM machine. Relationships are developed between various input and output parameters. The study indicates that both the input parameters strongly affect the machining performance of Hastelloy. The addition of aluminium powder in dielectric fluid increases MRR, decreases TWR and improves surface finish of Hastelloy.
