Abstract: Additive Manufacturing (AM), the layer-by layer build-up of parts, has lately become an option for serial production. Today, several metallic materials including the important engineering materials steel, aluminium and titanium may be processed to full dense parts with outstanding properties. In this context, the present overview article describes the complex relationship between AM processes, microstructure and resulting properties for metals. It explains the fundamentals of Laser Beam Melting, Electron Beam Melting and Laser Metal Deposition, and introduces the commercially available materials for the different processes. Thereafter, typical microstructures for additively manufactured steel, aluminium and titanium are presented. Special attention is paid to AM specific grain structures, resulting from the complex thermal cycle and high cooling rates. The properties evolving as a consequence of the microstructure are elaborated under static and dynamic loading. According to these properties, typical applications are presented for the materials and methods for conclusion.

Abstract: The growing demand for more fuel-efficient vehicles to reduce energy consumption and air pollution is a challenge for the automotive industry. The characteristic properties of aluminium, high strength stiffness to weight ratio, good formability, good corrosion resistance, and recycling potential make it the ideal candidate to replace heavier materials (steel or copper) in the car to respond to the weight reduction demand within the automotive industry. This paper summarises the recent developments covering aluminium’s use in castings, extrusions and sheet; two specific examples will be given. The first deals with hang-on parts manufactured by Hoogovens Rolled Products Duffel, for which the weight saving potential can be 50%. Currently, the highly formable 5000 alloys are used mostly for inner panel applications, whilst the heat-treatable 6000 alloys are preferred for outer panel applications. This presentation reviews recent developments in aluminium alloys to improve formability, surface quality in both 5000 and 6000 alloys, and the bake hardening response of 6000 alloys. It also indicates the trend to develop a unialloy system to improve the aluminium scrap recycling. The second area deals with brazing sheet. Over the last 10 years there has been an increasing trend to replace copper heat exchangers with ones manufactured from brazed aluminium. Hoogovens Aluminium Walzprodukte Koblenz is one of the world’s leading supplier of aluminium brazing sheet and is in the forefront of developing alloys with the combination of strength, formability, brazing performance and long life required by its customers. Materials have been development for both vacuum and controlled atmosphere brazing. The current status and future trends in aluminium brazing sheet for automotive applications will be presented. Particular emphasis has been placed on the development of long life alloys with superior corrosion performance over the more conventional materials. Using these two examples the technical and commercial aspects of the manufacturing processes of aluminium automotive components and engineering design support of materials producers are illustrated. The essential feature is the close co-operation at all stages between the material’s supplier and the automotive manufacture.

Abstract: New reversible hydrogen storage systems are proposed, based on catalyzed reactions (Eqs. 4–6). The catalytic acceleration of the reactions in both directions is achieved by doping alkali metal aluminium hydrides with a few mol% of selected Ti compounds. The PCI diagrams of the Ti catalyzed systems show an absence of hysteresis and nearly horizontal pressure plateaus. The PCI of the NaAlH4 system reveals two temperature-dependent pressure plateaus, corresponding to the two-step reversible dissociation of NaAlH4. The PCI of the Na3AlH6 system shows only one pressure plateau; the latter can be lowered by partial substitution of Na by Li. In cyclic tests, reversible H2 capacities of 4.2–3.1 and 2.7–2.1 wt% H have been achieved.

Abstract: An aluminium-ion battery is reported that can charge within one minute, and offers improved cycle life compared to previous devices; it operates through the electrochemical deposition and dissolution of aluminium at the anode, and the intercalation/de-intercalation of chloroaluminate anions into a novel graphitic-foam cathode. The low cost and useful electrical properties of aluminium suggest that rechargeable Al-ion batteries could offer viable and safe battery technology, but problems with cathode materials, poor cycling performance and other complications have persisted. Here Hongjie Dai and colleagues describe an Al-ion battery that can charge within one minute and offers substantially improved cycle life with little decay in capacity compared to previous devices reported in the literature. The battery operates through the electrochemical deposition and dissolution of Al and intercalation/de-intercalation of chloroaluminate anions into a novel 3D graphitic foam cathode using a non-flammable ionic liquid electrolyte. The development of new rechargeable battery systems could fuel various energy applications, from personal electronics to grid storage1,2. Rechargeable aluminium-based batteries offer the possibilities of low cost and low flammability, together with three-electron-redox properties leading to high capacity3. However, research efforts over the past 30 years have encountered numerous problems, such as cathode material disintegration4, low cell discharge voltage (about 0.55 volts; ref. 5), capacitive behaviour without discharge voltage plateaus (1.1–0.2 volts6 or 1.8–0.8 volts7) and insufficient cycle life (less than 100 cycles) with rapid capacity decay (by 26–85 per cent over 100 cycles)4,5,6,7. Here we present a rechargeable aluminium battery with high-rate capability that uses an aluminium metal anode and a three-dimensional graphitic-foam cathode. The battery operates through the electrochemical deposition and dissolution of aluminium at the anode, and intercalation/de-intercalation of chloroaluminate anions in the graphite, using a non-flammable ionic liquid electrolyte. The cell exhibits well-defined discharge voltage plateaus near 2 volts, a specific capacity of about 70 mA h g–1 and a Coulombic efficiency of approximately 98 per cent. The cathode was found to enable fast anion diffusion and intercalation, affording charging times of around one minute with a current density of ~4,000 mA g–1 (equivalent to ~3,000 W kg–1), and to withstand more than 7,500 cycles without capacity decay.
