Abstract: A system and method for microscopic spot welding with laser radiation. The invention, having particular relationship to microscopic multiple spot welding, employs mode selection of laser emitted radiation. A number of objective lenses are positioned in a diverging mode selected laser beam and the lenses are arranged within the spread of the beam in relative geometrical positions corresponding to the number and positions of spots requiring welding. Auxiliary lens means may be employed to direct the diverging laser beam toward the object to obtain proper spacing of the welding spots. The system produces a multiplicity of microscopic welding spots on the object each of a minimum size governed by the size of the Airy disc produced by its respective objective lens.

Abstract: In this study, a finite element model was developed based on the thermal contact conductance for predicting the nugget formation during the welding process in aluminum alloy 6061-T6. Since the strength of spot welded joints is completely dependent on nugget dimensions, an axisymmetric coupled structural–thermal–electrical finite element model was built and utilized to predict the nugget size. The thermal contact conductance, which is considered as a function of temperature and surface roughness, was applied in the contact area between electrode–workpiece and workpiece–workpiece. The results were validated by the data obtained from the nugget experimental measurement tests on the aluminum alloy and the previous study on steel. The obtained data from finite element model enjoys good agreement with the experimental nugget measurement tests. The results indicate that in the modeling of aluminum alloys spot welding, the thermal contact conductance has a major role in nugget enlargement during the welding process and cannot be ignored. In addition, it was shown that by increasing the welding heat input to the nugget zone, the contact resistance at the interfaces (electrode–sheet and sheet–sheet) will be decreased. As a result of that, the height of the nugget increases with a higher rate comparing to its diameter. Furthermore, in this study, the effects of spot welding parameters such as the welding current and the welding time are investigated on nugget dimensions.

Abstract: During a weld period in the formation of a resistance spot weld the weld parameters are monitored. and data representIng the weld resistance curve and the power curve are acquired and stored for analysis by a suitably programmed computer. A prediction of the quality of a weld, and specifically as to whether a weld is a nugget or a sticker is made by calculating the ratio of weld energy after the onset of melting to the total weld energy, and also the ratio of the resistance drop afterthe resistance peak to the peak resistance, and then utilising the weighted sum of the energy ratio and the resistance drop ratio, as a weld quality indicator.
