Abstract: There is a strong interest in the use of aluminum alloy sheet for vehicle applications, particularly the body, where resistance spot welding is the principal joining method. It is important that the particular discontinuities that are often found in aluminum alloy spot welds do not adversely affect the weld properties. The objectives of this work were to provide information about the effect of excessive porosity and surface indentation and the effect of weld size on the fatigue performance of spot welds in aluminum alloy sheet. Trials were conducted on 1.2-mm-thick 5182-0 aluminum alloy in the mill-finished condition. Static shear and fatigue tests were conducted on welds over a range of welding conditions to simulate severe weld discontinuities. The work indicated that nugget porosity, up to about 40% of the weld diameter, deep surface indentation and variation in weld size had no major impact on the fatigue properties of the welds.

Abstract: Intermediate frequency resistance spot welding has been adopted to join dissimilar materials of H220YD galvanised high strength steel and 6008 aluminium alloy. The effects of welding current and welding time on microstructures and mechanical properties of the welded joints were investigated. A thin intermetallic compound layer composed of Fe2Al5 phase and Fe4Al13 phase formed at the steel/aluminium interface. The interfacial intermetallic compound layer has higher nanohardness compared with the aluminium alloy nugget and galvanised steel. With increasing welding current (4–11 kA) and welding time (50–300 ms), the nugget diameter increased, the interfacial layer structure became coarser and the tensile shear load of the welded joints had an increased tendency. The maximum tensile shear load reached 3309 N at 9 kA for 250 ms. Abstract: Friction stir spot welding (FSSW) is a very useful variant of the conventional friction stir welding (FSW), which shows great potential to be a replacement of single-point joining processes like resistance spot welding and riveting. There have been many reports and some industrial applications about FSSW. Based on the open literatures, the process features and variants, macro- and microstructural characteristics, and mechanical properties of the resultant joints and numerical simulations of the FSSW process were summarized. In addition, some applications of FSSW in aerospace, aviation, and automobile industries were also reviewed. Finally, the current problems and issues that existed in FSSW were indicated.
