TL;DR: In this paper, a spray forming technique was employed to produce a near net-shape disc of Al-Si-Pb alloys, where different substrate distances and inclination angles were studied to obtain the disc shape preforms.
Abstract: Spray forming technique was employed to produce a near net-shape disc of Al-Si-Pb alloys. Different substrate distances and inclination angles were studied to obtain the disc shape preforms. The substrate was also offset by 40 mm from the atomizer axis in case of 15 and 30 degree inclination angles. Microstructures were investigated in different regions of the preforms. Results exhibited equiaxed grains of primary Al and Si was present within these grains and along the grain boundary. The size of the Al grains was 20-30 µm and size of Si particles was sub-micron to 5 µm. The size of Pb particles varied from sub-micron to 20 µm and it was uniformly dispersed throughout the aluminum phase. Copyright © 2011 VBRI press.

TL;DR: In this article, the authors present a qualitative theoretical analysis and prediction of the transient to steady-state transition during the spray-rolling process, a novel manufacturing technique for aluminum strips, and demonstrate that when the deposited materials at specific points on one roll surface overlap their counterparts on the other roll surface, spray rolling transits from the transient state to the steady state.
Abstract: From the geometrical standpoint, this article presents a qualitative theoretical analysis and prediction of the transient to steady-state transition during the spray-rolling process, a novel manufacturing technique for aluminum strips. The analytical results indicate that, when the deposited materials at the specific points on one roll surface overlap their counterparts on the other roll surface, spray rolling transits from the transient state to the steady state. The specific points are the limiting deposition positions of the atomized droplets on the roll surface initially.

TL;DR: In this article, the use of thermal spray processes with subsequent material densification by semi-solid forming can yield advantages for manufacturing of metal matrix composites compared to well-established manufacturing methods like spray forming or diffusion bonding.
Abstract: The use of thermal spray processes with subsequent material densification by semi-solid forming can yield advantages for manufacturing of metal matrix composites (MMC) compared to well-established manufacturing methods like spray forming or diffusion bonding. The main challenges of this method lie in well defined process temperatures during material deposition and forming, handling of the material during the processes, microstructure of the semi-finished matrix, and economical efficiency of the process chain. Particulate reinforcement of light metal matrix material is mainly aimed on improvement of mechanical properties at elevated temperatures, e.g. wear behavior, creep resistance, yield and tensile strength. Composite formation for particle reinforced metals (PRM) by thermal spraying with the arc wire system is achieved by simultaneous deposition of matrix and reinforcement by means of cored wires. Unidirectional (UD) fiber reinforced MMC yield highest specific mechanical properties and can be processed by winding of a continuous fiber strand and coating of the fiber layer by arc wire spraying with wires from light alloy matrix material or by plasma spraying with mixed powders. The coating process can be simultaneous to the winding process or in a separate step for prepreg manufacturing with shape and fiber content adapted to the final component geometry and load case.

TL;DR: In this paper, a 3D printer uses spray forming to finish an angled surface of a 3-D printed part having a stair-stepped effect, where the instructions are based on a data model of the structure.
Abstract: Techniques for 3-D printing parts using spray forming are disclosed. A 3-D printer receives instructions for printing a structure, where the instructions based on a data model of the structure. The 3-D printer receives a suitable material such as a metal, plastic, or composite, and prints the structure based on the instructions using spray forming. In one embodiment, the 3-D printer employs spray forming to finish an angled surface of a 3-D printed part having a stair-stepped effect.
