It is well known that mechanical surface treatments, such as deep rolling, shot peening and laser shock peening, can significantly improve the fatigue behavior of highly-stressed metallic components. Deep rolling (DR) is particularly attractive since it is possible to generate, near the surface, deep compressive residual stresses and work hardened layers while retaining a relatively smooth surface finish. In the present investigation, the effect of DR on the low-cycle fatigue (LCF) and high-cycle fatigue (HCF) behavior of a Ti–6Al–4V alloy is examined, with particular emphasis on the thermal and mechanical stability of the residual stress states and the near-surface microstructures. Preliminary results on laser shock peened Ti–6Al–4V are also presented for comparison. Particular emphasis is devoted to the question of whether such surface treatments are effective for improving the fatigue properties at elevated temperatures up to ∼450 °C, i.e. at a homologous temperature of ∼0.4 T/T m (where T m is the melting temperature). Based on cyclic deformation and stress/life ( S / N ) fatigue behavior, together with the X-ray diffraction and in situ transmission electron microscopy (TEM) observations of the microstructure, it was found that deep rolling can be quite effective in retarding the initiation and initial propagation of fatigue cracks in Ti–6Al–4V at such higher temperatures, despite the almost complete relaxation of the near-surface residual stresses. In the absence of such stresses, it is shown that the near-surface microstructures, which in Ti–6Al–4V consist of a layer of work hardened nanoscale grains, play a critical role in the enhancement of fatigue life by mechanical surface treatment.

On the influence of mechanical surface treatments—deep rolling and laser shock peening—on the fatigue behavior of Ti–6Al–4V at ambient and elevated temperatures

The high-cycle fatigue (HCF) of titanium alloy turbine engine components remains a principal cause of failures in military aircraft engines. A recent initiative sponsored by the United States Air Force has focused on the major drivers for such failures in Ti-6Al-4V, a commonly used turbine blade alloy, specifically for fan and compressor blades. However, as most of this research has been directed toward a single processing/heat-treated condition, the bimodal (solution-treated and overaged (STOA)) microstructure, there have been few studies to examine the role of microstructure. Accordingly, the present work examines how the overall resistance to high-cycle fatigue in Ti-6Al-4V compares between the bimodal microstructure and a coarser lamellar (β-annealed) microstructure. Several aspects of the HCF problem are examined. These include the question of fatigue thresholds for through-thickness large and short cracks; microstructurally small, semi-elliptical surface cracks; and cracks subjected to pure tensile (mode I) and mixed-mode (mode I+II) loading over a range of load ratios (ratio of minimum to maximum load) from 0.1 to 0.98, together with the role of prior damage due to sub-ballistic impacts (foreign-object damage (FOD)). Although differences are not large, it appears that the coarse lamellar microstructure has improved smooth-bar stress-life (S-N) properties in the HCF regime and superior resistance to fatigue-crack propagation (in pure mode I loading) in the presence of cracks that are large compared to the scale of the microstructure; however, this increased resistance to crack growth compared to the bimodal structure is eliminated at extremely high load ratios. Similarly, under mixed-mode loading, the lamellar microstructure is generally superior. In contrast, in the presence of microstructurally small cracks, there is little difference in the HCF properties of the two microstructures. Similarly, resistance to HCF failure following FOD is comparable in the two microstructures, although a higher proportion of FOD-induced microcracks are formed in the lamellar structure following high-velocity impact damage.

Influence of microstructure on high-cycle fatigue of Ti-6Al-4V: Bimodal vs. lamellar structures

r Fretting fatigue crack initiation in titanium alloy, Ti-6Al-4V, was investigated experimentally and analytically by using finite element analysis (FEA). Various types of fretting pads were used in order to determine the effects of contact geometries. Crack initiation location and crack angle orientation along the contact surface were determined by using microscopy. Finite element analysis was used in order to obtain stress state for the experimental conditions used during fretting fatigue tests. These were then used in order to investigate several critical plane based multiaxial fatigue parameters. These parameters were evaluated based on their ability to predict crack initiation location, crack orientation angle along the contact surface and the number of cycles to fretting fatigue crack initiation independent of geometry of fretting pad. These predictions were compared with their experimental counterparts in order to characterize the role of normal and shear stresses on fretting fatigue crack initiation. From these comparisons, fretting fatigue crack initiation mechanism in the tested titanium alloy appears to be governed by shear stress on the critical plane. However, normal stress on the critical plane also seems to play a role in fretting fatigue life. At present, the individual contributions/importance of shear and normal stresses in the crack initiation appears to be unclear; however, it is clear that any critical plane describing fretting fatigue crack initiation behaviour independent of geometry needs to include components of both shear and normal stresses.

Fretting fatigue crack initiation mechanism in Ti–6Al–4V

High cycle fatigue (HCF) induced failures in aircraft gas turbine and rocket engine turbopump blades is a pervasive problem. Single crystal nickel turbine blades are being utilized in rocket engine turbopumps and jet engines throughout industry because of their superior creep, stress rupture, melt resistance, and thermomechanical fatigue capabilities over polycrystalline alloys. Currently the most widely used single crystal turbine blade superalloys are PWA 1480/1493, PWA 1484, RENE' N-5 and CMSX-4. These alloys play an important role in commercial, military and space propulsion systems. Single crystal materials have highly orthotropic properties making the position of the crystal lattice relative to the part geometry a significant factor in the overall analysis. The failure modes of single crystal turbine blades are complicated to predict due to the material orthotropy and variations in crystal orientations. Fatigue life estimation of single crystal turbine blades represents an important aspect of durability assessment. It is therefore of practical interest to develop effective fatigue failure criteria for single crystal nickel alloys and to investigate the effects of variation of primary and secondary crystal orientation on fatigue life. A fatigue failure criterion based on the maximum shear stress amplitude /Delta(sub tau)(sub max))] on the 24 octahedral and 6 cube slip systems, is presented for single crystal nickel superalloys (FCC crystal). This criterion reduces the scatter in uniaxial LCF test data considerably for PWA 1493 at 1200 F in air. Additionally, single crystal turbine blades used in the alternate advanced high-pressure fuel turbopump (AHPFTP/AT) are modeled using a large-scale three-dimensional finite element model. This finite element model is capable of accounting for material orthotrophy and variation in primary and secondary crystal orientation. Effects of variation in crystal orientation on blade stress response are studied based on 297 finite element model runs. Fatigue lives at critical points in the blade are computed using finite element stress results and the failure criterion developed. Stress analysis results in the blade attachment region are also presented. Results presented demonstrates that control of secondary and primary crystallographic orientation has the potential to significantly increase a component S resistance to fatigue crack growth with- out adding additional weight or cost. The largest single cause of component failures in modern military aircraft gas turbine engines is high cycle fatigue (HCF), exceeding the number attributed to low cycle fatigue, corrosion, overstress, manufacturing processes, mechanical damage, and materials. The HCF problem is a pervasive one, affecting all engine sections and a wide range of materials. In addition to the impact on engine component reliability, HCF problems cause significant economic impacts through field inspection and maintenance actions, and reduced readiness reliability.
