Laser-based additive manufacturing (LBAM) processes can be utilized to generate functional parts (or prototypes) from the ground-up via layer-wise cladding – providing an opportunity to generate complex-shaped, functionally graded or custom-tailored parts that can be utilized for a variety of engineering applications. Directed Energy Deposition (DED), utilizes a concentrated heat source, which may be a laser or electron beam, with in situ delivery of powder- or wire-shaped material for subsequent melting to accomplish layer-by-layer part fabrication or single-to-multi layer cladding/repair. Direct Laser Deposition (DLD), a form of DED, has been investigated heavily in the last several years as it provides the potential to (i) rapidly prototype metallic parts, (ii) produce complex and customized parts, (iii) clad/repair precious metallic components and (iv) manufacture/repair in remote or logistically weak locations. DLD and Powder Bed Fusion-Laser (PBF-L) are two common LBAM processes for additive metal part fabrication and are currently demonstrating their ability to revolutionize the manufacturing industry; breaking barriers imposed via traditional, ‘subtractive’ metalworking processes. This article provides an overview of the major advancements, challenges and physical attributes related to DLD, and is one of two Parts focused specifically on DLD. Part I (this article) focuses on describing the thermal/fluidic phenomena during the powder-fed DLD process, while Part II focuses on the mechanical properties and microstructure of parts manufactured via DLD. In this current article, a selection of recent research efforts – including methodology, models and experimental results – will be provided in order to educate the reader of the thermal/fluidic processes that occur during DLD, as well as providing important background information relevant to DLD as a whole. The thermal/fluid phenomena inherent to DLD directly influence the solidification heat transfer which thus impacts the part's microstructure and associated thermo-mechanical properties. A thorough understanding of the thermal/fluid aspects inherent to DLD is vital for optimizing the DLD process and ensuring consistent, high-quality parts.

An overview of Direct Laser Deposition for additive manufacturing; Part I: Transport phenomena, modeling and diagnostics

The mechanical behavior, and thus ‘trustworthiness’/durability, of engineering components fabricated via laser-based additive manufacturing (LBAM) is still not well understood. This is adversely affecting the continual adoption of LBAM for part fabrication/repair within the global industry at large. Hence, it is important to determine the mechanical properties of parts fabricated via LBAM as to predict their performance while in service. This article is part of two-part series that provides an overview of Direct Laser Deposition (DLD) for additive manufacturing (AM) of functional parts. The first part (Part I) provides a general overview of the thermo-fluid physics inherent to the DLD process. The objective of this current article (Part II) is to provide an overview of the mechanical characteristics and behavior of metallic parts fabricated via DLD, while also discussing methods to optimize and control the DLD process. Topics to be discussed include part microstructure, tensile properties, fatigue behavior and residual stress – specifically with their relation to DLD and post-DLD process parameters (e.g. heat treatment, machining). Methods for controlling/optimizing the DLD process for targeted part design will be discussed – with an emphasis on monitored part temperature and/or melt pool morphology. Some future challenges for advancing the knowledge in AM-part adoption are discussed. Despite various research efforts into DLD characteristics and process optimization, it is clear that there are still many areas that require further investigation.

An overview of Direct Laser Deposition for additive manufacturing; Part II: Mechanical behavior, process parameter optimization and control

A spinal stabilization system may be formed in a patient. In some embodiments, a minimally invasive procedure may be used to form a spinal stabilization system in a patient. Bone fastener assemblies may be coupled to vertebrae. Each bone fastener assembly may include a bone fastener and a collar. The collar may be rotated and/or angulated relative to the bone fastener. Detachable members may be coupled to the collar to allow for formation of the spinal stabilization system through a small skin incision. The detachable members may allow for alignment of the collars to facilitate insertion of an elongated member in the collars. An elongated member may be positioned in the collars and a closure member may be used to secure the elongated member to the collars.

Spinal stabilization systems and methods

Patient specific porous implants for the reconstruction of craniofacial defects have gained importance due to their better performance over their generic counterparts. The recent introduction of electron beam melting (EBM) for the processing of titanium has led to a one step fabrication of porous custom titanium implants with controlled porosity to meet the requirements of the anatomy and functions at the region of implantation. This paper discusses an image based micro-structural analysis and the mechanical characterization of porous Ti6Al4V structures fabricated using the EBM rapid manufacturing process. SEM studies have indicated the complete melting of the powder material with no evidence of poor inter-layer bonding. Micro-CT scan analysis of the samples indicate well formed titanium struts and fully interconnected pores with porosities varying from 49.75%-70.32%. Compression tests of the samples showed effective stiffness values ranging from 0.57(+/-0.05)-2.92(+/-0.17)GPa and compressive strength values of 7.28(+/-0.93)-163.02(+/-11.98)MPa. For nearly the same porosity values of 49.75% and 50.75%, with a variation in only the strut thickness in the sample sets, the compressive stiffness and strength decreased significantly from 2.92 GPa to 0.57 GPa (80.5% reduction) and 163.02 MPa to 7.28 MPa (93.54 % reduction) respectively. The grain density of the fabricated Ti6Al4V structures was found to be 4.423 g/cm(3) equivalent to that of dense Ti6Al4V parts fabricated using conventional methods. In conclusion, from a mechanical strength viewpoint, we have found that the porous structures produced by the electron beam melting process present a promising rapid manufacturing process for the direct fabrication of customized titanium implants for enabling personalized medicine.

Mechanical evaluation of porous titanium (Ti6Al4V) structures with electron beam melting (EBM).

The invention relates to an artificial intervertebral disc for placement between adjacent vertebrae. The artificial intervertebral disc is preferably designed to restore disc height and lordosis, allow for a natural range of motion, absorb shock and provide resistance to motion and axial compression. Furthermore, the intervertebral disc (10) may be used in the cervical, the thoracic, or the lumbar regions of the spine. The artificial intervertebral disc may include either singularly or in combination: an interior (19) at least partially filled with a fluid (22); a valve (20) for injecting fluid into the interior of the disk; a central region having a stiffness that is preferably greater than the stiffness of the cuter regions thus enabling the disc to pivot about the central region. The central pivot may be formed by a center opening (108), a central chamber (162), an inner core or a central cable (258).

Intervertebral disc implant

The present application is directed to an orthopedic implant. More specifically, the orthopedic implant is suitable for arthroplasty procedures where optimized multifunctional behavior of the implant is desired. In some embodiments the implant is suitable for the replacement of a spinal disc. In one embodiment, the present application is directed to an orthopedic implant including a first plate a second plate and a flexible support. The flexible support may have a single connection to the first plate and a single connection to the second plate and may vary in cross section. The first plate, the second plate and the flexible support may be unitarily formed. This application is also directed to methods of producing metal articles having microstructure for improved mechanical properties. Such methods may be suitable for the production of medical devices. In one embodiment, the method includes directing a stream including a particulate material in a pattern corresponding to at least a portion of a structure of an orthopedic implant and fusing at least a portion of the particulate material with a laser.
