Carbon materials, including carbon fibers, graphite, diamond, carbon foams, carbon nanotubes, and graphene, are attractive reinforcements for aluminum matrix composites due to their excellent mechanical and/or physical properties as well as light weight. Carbon materials reinforced aluminum (C/Al) composites are promising materials in many areas such as aerospace, thermal management, and automobile. However, there are still some challenging problems that need to be resolved, such as interfacial reactions, low wettability, and anisotropic properties. These problems have limited the use of these composites. This review mainly focuses on the categories, fabrication processes, existing problems and solutions, coatings and interfaces, challenges and opportunities of C/Al composites so as to provide a useful reference for future research.

Carbon Materials Reinforced Aluminum Composites: A Review

Uniform, adherent, crack-free and non-bridging HfC and HfC/SiC coatings on carbon fibers have been synthesized by a reactive CVD (RCVD) process at low temperatures. To fabricate SiC coating on HfC-coated carbon fiber, an alternative approach using unsaturated organosilicon polymer solution was also proposed. The schemes describing the formation of carbide coatings on carbon fibers by RCVD and transformation of unsaturated organosilicon polymers into silicon carbide are discussed. The HfC and HfC/SiC coatings were studied by SEM, EDS and XPS techniques. Coatings are composed of hafnium, silicon and carbon as the main constituents and oxygen and fluorine as contaminants. As was proposed, the composition of the coatings is affected by several factors, among them a chemical attack of coated fibers by gaseous oxygen- and fluorine-containing by-products can be considered as dominant ones. The duplex HfC/SiC-coated carbon fibers exhibit more oxidation resistance at elevated temperatures than the initial and HfC-coated carbon fibers.

Protective ceramic multilayer coatings for carbon fibers

Mullite fibres with uniform diameter and smooth surface have been synthesized using commercial grade polyvinyl butyral (PVB) as binder. The sol with good spinnablity was obtained at reaction temperature of 60 °C for 1 h. The results of X-ray diffraction indicated that the Al–Si spinel was obtained before complete mullization, which implied the addition of PVB retarded the phase transformation of mullite. The fibres showed a rough surface and lateral cracks at 800 °C. Smooth and dense surface was observed when fibres were sintered at 1200 °C and completed transformation to mullite was achieved. This technique offered the possibility of synthesizing mullite fibres at considerably lower cost than at present.
