Clinching is a method of joining sheet metals together. This process can be substituted for the resistance spot welding on the joining of aluminum alloys. However, the joining strength of the clinching is lower than that of welding and riveting. The objective of this paper is to evaluate the effect of shape parameters of tools on the joining strength of the clinching and to optimize clinching tools. Twelve parameters have been selected as shape parameters on the clinching tools such as punch and die. The design of experiments (DOE) method is employed to investigate the effect of the shape parameters of tools on the joining strength of the clinching. The neck thickness and undercut of the clinched sheet metal after the clinching, and the separation load at detaching are estimated from the result of FEA using DEFORM. Optimal combination of shape parameters to maximize the joining strength of clinching is determined on the basis of the result of DOE and FEA. In order to validate the result of DOE and FEA, the experiment of clinching is performed for the optimal combination of shape parameters. It is shown from the result of the experiment that optimization of shape parameters improves the joining strength of clinching.

Effect of Shape Parameters of Tool on Improvement of Joining Strength in Clinching

Ultrafine grained (UFG) low carbon (0.15 wt.% C) steel produced by equal channel angular pressing (ECAP) was tested for investigating the effect of load ratio on the fatigue crack growth rate. Fatigue crack growth resistance and threshold of UFG steel were lower than that of as-received coarse grained steel. It was attributed to the less tortuous crack path. The UFG steel exhibited slightly higher crack growth rates and a lower △K_th with an increase of R ratio. The R ratio effect on crack growth rates and △K_th was basically indistinguishable at lower load ratio (R>0.3), compared to other alloys, which indicates that contribution of the crack closure vanishes. The crack growth rate curve for UFG steel exhibited a longer linear extension to the lower growth rate regime than that for the coarse grained as-received steel.

Fatigue crack growth behavior in ultrafine grained low carbon steel

Abstract: For manufacturing modern cars, so-called multi-materials, such as aluminum alloy with high-strength steels, are used. For obtaining such materials, a new joining method is required to achieve the multi-material design. Mechanical clinching is one of joining methods used to join the dissimilar materials. The objective of this study is to investigate the characteristics of mechanical clinching of Al5052 alloy to high-strength steels (SPFC440, 590, 780). Using FE-analysis and clinching experiment, the joinability of Al5052 alloy to high-strength steel is evaluated by geometrical shape of mechanical clinched joint, such as neck-thickness and undercut. Further, the joint strength is evaluated by performing a single-lap shear test. The upper high-strength steel SPFC780 was not clinched because of the necking of the upper sheet. The joint strength increased with increasing strength of the upper sheet. Characteristic of Mechanical Clinching for Al5052 to High-Strength Steels

Caulking has merits of easy manufacturing and assembly, and reduced product cost. However, though the design of the caulking process is very important in order to obtain satisfactory strength, research on caulking has been insufficient. Therefore, tensile and fatigue tests were conducted for the evaluation of the caulked part of a drum in a washing machine. The caulking process was simulated by finite element analysis, and the residual stress of the caulked part was evaluated. The residual stress of the caulked part was applied to the S-N curve of the fatigue test, and the notch effect of the caulked part was applied to the S-N curve of virgin material. As a result, the S-N curve of the caulked part can be predicted from the S-N curve of virgin materials.

Fatigue life prediction of caulking-joined parts

The proportion of the welding in the production process of machinery, buildings and marine structures is increasing and the joining are mainly conducted by butt and fillet weld. In the case of fillet weld, the shape of structures is complicated depending on the constraint on the geometry of the structures, therefore, the full penetration is mostly difficult. Accordingly, it is necessary to establish safe and economical criteria of design of the structures through the strength based on the penetration state of the fillet weld. Patterns of fatigue failure in cruciform fillet weld jont appear in the form of the root, toe and mixed failure. In the case of toe and mixed failure, the fatigue strength is higher than root failure. Therefore, we have to make the enough depth of penetration or perform the welding work through improving the fatigue strength of cruciform joints in welded structures. So it is necessary to optimize the penetrated depth in the range of the possible mixed failure and find the way in the cost-effective design to lessen the amount of the welding work.

Patterns and Characteristics of Fatigue Failure in Cruciform Fillet Weld Joint

In this study residual stress in weldment was considered about the effect on the fatigue propagation and about the effect of redistribution of residual stress. Then, fatigue tests were conducted by the center notched specimens machined with welded plate. The residual stress and its redistribution after the crack growth were measured by the magnetizing stress indicator and hole-drilling method. Fatigue crack propagation was estimated by the specimens having residual stress redistributed after the cracks growth and having the effects of crack closure. Crack growth rates were predicted and compared with experimental results. It had been found that the predicted crack propagation rates have a good agreement with experimental results when the redistribution of residual stress was considerd.

A Study on Fatigue Behavior Considering Effects of Redistributing Tensile Residual Stress and Crack Closure in SS330 Weldment

Mechanical press joining technique has been used in sheet metal joining processes because of its simple process and possibility of joining dissimiliar metals, such as steel and aluminum. The static and cyclic behavior of single overlap AI-alloy and steel(SPCC) joints has been investigate. Relationships were developed to estimate the strength of the joint taking into consideration base metal strength properties and the geometry of the joint. Fatigue test results have shown that fatigue resistance of the SPCC mechanical press joints is almost equal to that of the spot weld at the life of cycles. Also, the dissimilar material jointed specimen with upper SPCC plate and button diameter corresponding to the nugget diameter of the spot welded specimen has almost same strength as the same material jointed specimen and as the spot welded specimen.

An Experimental Study on the Strength Evaluation of Mechanical Press Joint

Mechanical press joining has been used in sheet metal joining processes because of its simple process and possibility of joining dissimilar metals, such as steel and aluminum. The strength of mechanical press joining varies with joining conditions. The optimum joining conditions considering tensile-shear and peel-tension strength have to be established to assure the reliability in the joining strength. Therefore, optimization of joining conditions has been investigated for improving joining strength of sheet metal. It is possible to obtain optimum strength from improvement on the joining strength of peel-tension mechanical press joint under multiaxial stress states.
