In the current study, aluminum coating was deposited on mild steel by arc spraying. A well-adhered coating with low level of porosity was successfully obtained. To evaluate the corrosion behavior of the coating, electrochemical impedance spectroscopy (EIS) and polarization tests in 3.5% NaCl solution were carried out. The as-coated samples were also subjected to a 1500-h salt spray assay. Polarization tests indicated that the corrosion current density of the aluminum coating is more than that of bulk aluminum. This could be due to the penetration of the electrolyte through open pores, resulted in the acceleration of aluminum corrosion. EIS measurements showed that the corrosion performance of the coating is improved during a long time immersion and exposure to saline mist. This could be due to plugging of pores by corrosion products which hinder further penetration of the electrolyte through the coating. The results obtained indicated that twin wire arc sprayed aluminum coatings can reliably protect steel structures against corrosion in chloride-containing aqueous solutions.

Effect of Mg content on microstructure and corrosion behavior of hot dipped Zn–Al–Mg coatings

Pore blocking characteristics of corrosion products formed on Aluminum coating produced by arc thermal metal spray process in 3.5 wt.% NaCl solution

The arc thermal metal spraying method (ATMSM) provides proven long-term protective coating systems using zinc, aluminum and their alloys for steel work in a marine environment. This paper focuses on studying experimentally the anti-corrosion criteria of ATMSM on steel specimens. The effects of the types of spraying metal and the presence or absence of sealing treatment from the thermal spraying of film on the anti-corrosion performance of TMSM were quantitatively evaluated by electrochemical techniques. The results showed that ATMSM represented a sufficient corrosion resistance with the driving force based on the potential difference of more than approximately 0.60 V between the thermal spraying layer and the base substrate steel. Furthermore, it was found that the sealing treatment of specimens had suppressed the dissolution of metals, increased the corrosion potential, decreased the corrosion current density and increased the polarization resistance. Metal alloy Al-Mg (95%:5%) by mass with epoxy sealing coating led to the most successful anti-corrosion performance in these electrochemical experiments.

The effects of RE and Si on the microstructure and corrosion resistance of Zn–6Al–3Mg hot dip coating

Abstract This paper presents a comparative evaluation of Al, Zn and Al–Zn coatings on carbon steel, exposed to a coastal-marine atmosphere. It is a very aggressive atmosphere with high wind velocities (corrosion–erosion rate ≈ 1.4 mm/year (55.12 mpy) for ASTM 1029 steel). Two flame spraying zinc coatings with pore sealers were also evaluated. ISO and ASTM standards were used for the evaluation. After a 2-year exposure the best performance was achieved by the flame spraying Zn/15Al alloy (85% Zn–15%Al) with some damage of the coatings. But the one with a wash primer pore sealer did not show signs of damage.
