The effects of surface roughness on gas turbine performance are reviewed based on publications in the open literature over the past 60 years. Empirical roughness correlations routinely employed for drag and heat transfer estimates are summarized and found wanting. No single correlation appears to capture all of the relevant physics for both engineered and service-related (e.g., wear or environmentally induced) roughness. Roughness influences engine performance by causing earlier boundary layer transition, increased boundary layer momentum loss (i.e., thickness), and/or flow separation. Roughness effects in the compressor and turbine are dependent on Reynolds number, roughness size, and to a lesser extent Mach number. At low Re, roughness can eliminate laminar separation bubbles (thus reducing loss) while at high Re (when the boundary layer is already turbulent), roughness can thicken the boundary layer to the point of separation (thus increasing loss). In the turbine, roughness has the added effect of augmenting convective heat transfer. While this is desirable in an internal turbine coolant channel, it is clearly undesirable on the external turbine surface. Recent advances in roughness modeling for computational fluid dynamics are also reviewed. The conclusion remains that considerable research is yet necessary to fully understand the role of roughness in gas turbines.

A Review of Surface Roughness Effects in Gas Turbines

This paper presents measurements of separation-bubble transition over a range of surfaces with randomly distributed roughness elements. The tested roughness patterns represent the typical range of roughness conditions encountered on in-service turbine blades. Through these measurements, the effects of size and spacing of the roughness elements, and the tendency of the roughness pattern toward protrusions or depressions (skewness), on the inception location and rate of transition are evaluated. Increased roughness height, increased spacing of the roughness elements, and a tendency of the roughness pattern toward depressions (negative skewness) are observed to promote earlier transition inception. The observed effects of roughness spacing and skewness are found to be small in comparison to that of the roughness height. Variation in the dominant mode of instability in the separated shear layer is achieved through adjustment of the streamwise pressure distribution. The results provide examples for the extent of interaction between viscous and inviscid stability mechanisms.Copyright © 2005 by ASME

Effects of Surface-Roughness Geometry on Separation-Bubble Transition

Prediction of the 3D surface topography after ball end milling and its influence on aerodynamics

An experimental investigation has been conducted to characterize the influence of Reynolds number and surface roughness magnitude and location on compressor cascade performance. Flow field surveys have been conducted in a low-speed, linear compressor cascade. Pressure, velocity, and loss have been measured via a five-hole probe, pitot probe, and pressure taps on the blades. Four different roughness magnitudes, Ra values of 0.38 lm (polished), 1.70 lm (baseline), 2.03 lm (rough 1), and 2.89 lm (rough 2), have been tested. Furthermore, various roughness locations have been examined. In addition to the as manufactured (baseline) and entirely rough blade cases, blades with roughness covering the leading edge, pressure side, and 5%, 20%, 35%, 50%, and 100% of suction side from the leading edge have been studied. All of the tests have been carried out for Reynolds numbers ranging from 300,000 to 640,000. For Reynolds numbers under 500,000, the tested roughnesses do not significantly degrade compressor blade loading or loss. However, loss and blade loading become sensitive to roughness at Reynolds numbers above 550,000. Cascade performance is more sensitive to roughness on the suction side than pressure side. Furthermore, roughness on the aft 2=3 of suction side surface has a greater influence on loss. For a given roughness location, there exists a Reynolds number at which loss begins to significantly increase. Finally, increasing the roughness area on the suction surface from the leading edge reduces the Reynolds number at which the loss begins to increase. [DOI: 10.1115/1.4003821]

Effects of Reynolds Number and Surface Roughness Magnitude and Location on Compressor Cascade Performance

The effects of surface roughness on the aerodynamic performance of turbine airfoils are investigated with different inlet turbulence intensity levels of 0.9%, 5.5% and 16.2%. Three symmetric airfoils, each with the same shape and exterior dimensions, are employed with different rough surfaces. The nonuniform, irregular, 3-D roughness is characterized using the equivalent sand grain roughness size. Mach numbers along the airfoil range from 0.4 to 0.7. Chord Reynolds numbers based on inlet and exit flow conditions are 0.54×10 6 and 1.02×10 6 , respectively. Effects of Surface Roughness and Turbulence Intensity on the Aerodynamic Losses Produced by the Suction Surface of a Simulated Turbine Airfoil

A highly loaded compressor cascade, which features a chord length ten times larger than in real turbomachinery, is used to perform an investigation of the influence of technical surface roughness. The surface structure of a precision forged blade was engraved in two 0.3-mm-thick sheets of copper with the above-mentioned enlarging factor (Leipold and Fottner, 1996). To avoid additional effects due to thickening of the blade contour, the sheets of copper are applied as inlays to the pressure and suction side. At the high-speed cascade wind tunnel, the profile pressure distribution and the total pressure distribution at the exit measurement plane were measured for the rough and the smooth blade for a variation of inlet flow angle and inlet Reynolds number. For some interesting flow conditions, the boundary layer development was investigated with laser-two-focus anemometry and one-dimensional hot-wire anemometry. At low Reynolds numbers and small inlet angles, a separation bubble is only slightly reduced due to surface roughness. The positive effect of a reduced separation bubble is overcompensated by a negative influence of surface roughness on the turbulent boundary layer downstream of the separation bubble. At high Reynolds numbers, the flow over the rough blade shows a turbulent separation leading to high total pressure loss coefficients. The laser-two-focus measurements indicate a velocity deficit close to the trailing edge, even at flow conditions where positive effects due to a reduction of the suction side separation have been expected. The turbulence intensity is reduced close downstream of the separation bubble but increased further downstream due to surface roughness. Thus the rear part of the blade but not the front part reacts sensitively on surface roughness.

The Influence of Technical Surface Roughness Caused by Precision Forging on the Flow Around a Highly Loaded Compressor Cascade

An experimental investigation of the influence of riblet surface structures on the loss behavior of a highly loaded compressor cascade V103-180 featuring a large chord length for high spatial resolution of the flow phenomena was performed. The cascade experiments were carried out at the High Speed Cascade Wind Tunnel of the University of the Armed Forces Munich in order to simulate realistic Mach and Reynolds numbers. The riblets used for the first investigation are of symmetric v-groove type with heights of 0.0762, 0.1143 and 0.1524 mm, respectively [1]. With two total pressure probes simultaneously traversed over one pitch behind the center airfoil, the local total pressure difference between the structured and the smooth blade is determined. From these measurements, the total pressure loss coefficient can be evaluated. For a better understanding of the flow phenomena, the profile pressure distribution is measured for the smooth and the structured blade. Boundary layer calculations were performed in order to optimise the riblet size for the design conditions of the compressor cascade. Resulting from the measurements an optimised riblet configuration (size and shape) has been manufactured and transferred to the cascade. Further flow measurements have been performed in order to evaluate the total pressure loss coefficient. Additional insight into the flow phenomena of the boundary layer has been achieved by laser-two-focus measurements. The experimental results indicate that the riblets mainly influence the suction side boundary layer behaviour. The ideal dimensionless groove height is obtained h+ = 9 leading to a reduction of the loss coefficient of 6–8%. Values of h+ > 20 cause an increase of the loss coefficient due to the development of a turbulent boundary layer separation.Copyright © 2002 by ASME
