In this study, the effect of arc mode in cold metal transfer (CMT) process on the porosity characteristic of additively manufactured Al-6.3%Cu alloy has been systematically investigated. The variants include conventional CMT, CMT pulse (CMT-P), CMT advanced (CMT-ADV) and CMT pulse advanced (CMT-PADV) and experiments were performed on both single layer deposits and multilayer deposits. The mechanism of porosity generation using the CMT arc mode variants is discussed. It was found that deposit porosity is significantly influenced by the arc mode type of CMT process. Conventional CMT is not suitable for the additive manufacturing process because it produces a large amount of gas pores, even in single layer deposit. CMT-PADV proved to be the most suitable process for depositing aluminium alloy due to its excellent performance in controlling porosity. With correct parameter, setting the gas pores can be eliminated. It was found that the key factors that enable the CMT-PADV process to control the porosity efficiently are the low heat input, a fine equiaxed grain structure and effective oxide cleaning of the wire.

After a short historic overview, a review of the fundamental phenomenon taking place when a laser (CO2 or Nd:YAG) interacts in the same molten pool as a more conventional source of energy, e.g. tungsten in-active gas, plasma, or metal inactive gas/metal active gas. This is followed by reports of how the many process parameters governing the hybrid welding process can be set and how the choice of secondary energy source, shielding gas, etc. can affect the overall welding process. An overview of the benefits and drawbacks of hybrid welding is presented, including reports on gap bridging ability, changes in welding speed and weld penetration, overall weld quality, and changes in heat input to the material being welded. This overview is followed by a few examples of industrial applications of hybrid welding. Thin sheet welding of Al 6082 alloy by AC pulse-GMA and AC wave pulse-GMA welding

The microstructure exerts a strong influence on the mechanical properties and on the integrity of welded joints. Prediction of the formation of the microstructure during welding and of other solidification processes may be an important and supporting factor for technology optimization. Nowadays, increasing computing power allows direct simulations of the dendritic and cell morphology of columnar grains in the molten zone for specific temperature conditions. Modelling is carried out, on the one hand, with the finite difference—cellular automata and, on the other hand, with the phase field method. Determination of the solidification conditions during fusion welding (temperature gradient, local solidification rate, weld pool shape) is carried out with a numerical macroscopic finite element modelling calculation of the weld pool fluid flow and of the temperature distribution, as presented in this paper. As with the use of accurate physical models, the simulations are carried out with a spatial resolution of the microstructure, and many assumptions and restrictions from traditional, analytical or phenomenological models may be eliminated. The possibilities of using numerical algorithms for generation and visualization of microstructure formation during solidification are demonstrated. The spectrum of applications extends from welding and casting to processes with rapid solidification. In particular, computer simulations of the solidification conditions and the formation of a dendritic morphology during the directional solidification in gas–tungsten-arc welding are described. Moreover, the simulation results are compared with the experimental findings.

Simulation of weld solidification microstructure and its coupling to the macroscopic heat and fluid flow modelling

Prospects by combining and coupling laser beam and arc welding processes

New applications such as welding of material combinations and the ability to fill opening gaps between the workpieces offer new prospects for laser beam welding processes with filler wire. To guarantee good quality, vertical distance variations between wire tip and weld pool are, above all, not permissible as this causes globular metal transfer and would accordingly result in strongly rippled, unclean welds. A process-internal signal, recorded by a sensor, helps to solve this problem. The automatic tracking of the vertical wire position is possible on-line via a controller. In this way, the running process can be optimized and a consistently good weld quality can be achieved.

Laser welding with filler wire

This paper describes an investigation on the micro-structure, weld bead geometry, dilution rate and mechanical properties of the butt and overlap weld joints of 1-mm-thick 6082 aluminium alloy sheet. Weld joints were produced with the help of a variant of gas metal arc welding (GMAW) process, i.e. direct current-pulsed GMAW (DC P-GMAW), using a Vario wire. The capability of the new process has been assessed in terms of dilution, weld bead geometry, mechanical properties and porosity. The welding results with this new process showed good process stability in the welding of thin sheets of aluminium, while weld mismatch was found to increase with an increase in heat input. Weld bead geometry parameters such as weld size, throat and weld convexity increases with the increase in heat input. The dilution in case of lap joints (10–25%) was less than that of butt joints (60–80%). The increase in factor Φ (summarizing the effect of pulse parameters) increases the form factor and lowers the toe angle. Mechanical properties of the welds are poor as the tensile strength of 6082 alloy welds was around 150 MPa, and the percent elongation was about 1.3%, and it was primarily due to high porosity. Porosity (%) in weld joints was found in the range of 0.33–11.59%. The porosity is a major issue with DC P-GMAW welds.
