High strength and high toughness are usually mutually exclusive in engineering materials. Improving the toughness of strong but brittle materials like ceramics thus relies on the introduction of a metallic or polymeric ductile phase to dissipate energy, which conversely decreases the strength, stiffness, and the ability to operate at high temperature. In many natural materials, toughness is achieved through a combination of multiple mechanisms operating at different length scales but such structures have been extremely difficult to replicate. Building upon such biological structures, we demonstrate a simple approach that yields bulk ceramics characterized by a unique combination of high strength (470 MPa), high toughness (22 MPa.m1/2), and high stiffness (290 GPa) without the assistance of a ductile phase. Because only mineral constituents were used, this material retains its mechanical properties at high temperature (600{\deg}C). The bioinspired, material-independent design presented here is a specific but relevant example of a strong, tough, and stiff material, in great need for structural, transportations, and energy-related applications.

Strong, Tough and Stiff Bioinspired Ceramics from Brittle Constituents

Crystallographic texturing of polycrystalline ferroelectric ceramics offers a means of achieving significant enhancements in the piezoelectric response. Templated grain growth (TGG) enables the fabrication of textured ceramics with single crystal-like properties, as well as single crystals. In TGG, nucleation and growth of the desired crystal on aligned single crystal template particles results in an increased fraction of oriented material with heating. To facilitate alignment during forming, template particles must be anisometric in shape. To serve as the preferred sites for epitaxy and subsequent oriented growth of the matrix, the template particles need to be single crystal and chemically stable up to the growth temperature. Besides templating the growth process, the template particles may also serve as seed sites for phase formation of a reactive matrix. Templated Grain Growth of Textured Piezoelectric Ceramics

Textured bismuth titanate, Bi4Ti3O12 (BiT), was produced by templated grain growth (TGG). Molten-salt-synthesized BiT platelets were dispersed in a matrix of 200 nm BiT powder and aligned by tape casting. Highly textured BiT was obtained with the use of only 5 vol% template particles by sintering at 1000°C for 1 h. The uniformity of the through-thickness texture is much higher than reported in the literature for BiT tapes cast with 100% platelets. Initial platelet alignment is shown to increase because of frequent interaction with the fine powder particles during tape casting. By avoiding pressure densification techniques and using only a small portion of anisometric particles, TGG is a low-cost option for fabricating textured ceramics.

Templated Grain Growth of Textured Bismuth Titanate

Natural composites are often heterogeneous to fulfil functional demands. Manufacturing analogous materials remains difficult, however, owing to the lack of adequate and easily accessible processing tools. Here, we report an additive manufacturing platform able to fabricate complex-shaped parts exhibiting bioinspired heterogeneous microstructures with locally tunable texture, composition and properties, as well as unprecedentedly high volume fractions of inorganic phase (up to 100%). The technology combines an aqueous-based slip-casting process with magnetically directed particle assembly to create programmed microstructural designs using anisotropic stiff platelets in a ceramic, metal or polymer functional matrix. Using quantitative tools to control the casting kinetics and the temporal pattern of the applied magnetic fields, we demonstrate that this approach is robust and can be exploited to design and fabricate heterogeneous composites with thus far inaccessible microstructures. Proof-of-concept examples include bulk composites with periodic patterns of microreinforcement orientation, and tooth-like bilayer parts with intricate shapes exhibiting site-specific composition and texture.

Magnetically-Assisted Slip Casting of Bioinspired Heterogeneous Composites

The distribution and orientation of platelet-shaped particles of α-alumina in a fine-grained alumina matrix is shown to template texture development via anisotropic grain growth. The textured microstructure ranges from 4 wt% oriented platelet particles in calcined samples to nearly 100% oriented α-Al2O3 grains after sintering at 1400°C. A CaO + SiO2 liquid phase creates favorable thermodynamic and kinetic conditions for anisotropic grain growth and grain reorientation during sintering. Important criteria for templated grain growth include (1) anisotropic crystal structure and growth, (2) high thermodynamic driving force for template grain growth, and (3) modification of diffusion in the system to continuously provide material to the anisotropically growing template grains.
