A technique is described for the measurement of the residual stress tensor averaged over a specified volume within a component. The method involves measurement of small changes in lattice spacing using high resolution neutron diffraction. The stress is inferred from these measurements of the strain, and the theory of the relationship between the two quantities is described, including the effects of crystalline anisotropy. The various types of high resolution neutron diffractometer suitable for the work are described. Experimental results validating the method are given for a simple bent bar of mild steel of known strain, a plastically strained mild steel bar, and a mild steel tube of known torsional strain. Neutron diffraction methods for the study of residual stress fields

The external factors on the friction stir welding defects are so abundant that the experiments of friction stir welding were conducted for 5456 aluminum alloy. With the changes of the tool tilt angle and material condition, defects can be generated. These defects can be conventional ones (lack of penetration or voids), or lazy S, which are unique to friction stir welding. However, the origin of the defects remains an area of uncertainty. In this study, an attempt has been made to investigate the formation of these defects. The typical welding defects of friction stir welding joint for 5456 aluminum alloy were analyzed and discussed, respectively, by using optical microscopy (OM), energy-dispersive X-ray spectroscopy (EDS) and scanning electron microscope (SEM). The microscopic examination of the nugget zone and fracture location of the weld confirms that the tilt angle can change the plastic material flow patterns in the stir zone and accordingly control the weld properties. In addition, the oxide layer from the initial butt surface during FSW is dispersed at the grain boundary. These A12O3 particles are actually the major cause of failure of the joint.

Residual stress measurements in a thick, dissimilar aluminum alloy friction stir weld

Friction stir welding (FSW) is a relatively new joining technique particularly for aluminum alloys that are difficult to fusion weld. A potential field of application is aircraft structures where cost and weight can be reduced by using new joining techniques instead of riveting. Efforts are currently being made to qualify FSW for this purpose. In this study, the influence of a coolant applied during welding of Al sheets on the residual stress state of the FSW joint was investigated. Liquid CO2 coolant was applied near the weld seam for rapid cooling of the weld zone. The residual stresses across the weld were measured by neutron diffraction. Three sheets were produced, one without cooling, and two with cooling, where two different distances of the coolant nozzles from the FSW tool were chosen. The results show that, by applying a coolant, the magnitude of the tensile stress in the center of the weld can be reduced significantly.

Residual stress in friction stir-welded Al sheets

This paper investigates the potential of mechanical tensioning (MT) to reduce the magnitude of residual stresses in welds and to eliminate buckling distortion. Both friction stir (FSW) and arc welds have been produced from the aluminium alloy AA2024, with different levels of tensile stress applied along the weld line either during or after welding. The resulting welds have been characterised in terms of out of plane distortion, residual stresses and microstructure. Buckling distortion was eliminated by stretching plates to between 35 and 70% of the yield stress of the material during welding. For each set of welding parameters investigated, an optimum tensioning stress has been identified, which eliminates the tensile residual stress peak across the weld zone, along with distortion.
